Large-diameter exhaust duct sections that mated on the first attempt

Large-diameter stainless exhaust ductwork that had to mate to existing plant flanges. Zero tolerance for forced alignment on site.

The Challenge

Power generation facility needed large-diameter stainless exhaust ductwork to mate to existing in-plant flanges during a scheduled outage, with zero tolerance for forced alignment on site.

Our Approach

Manual GTAW welding on 304 stainless, CNC laser cutting, rolling to specified diameters, full factory dry-fit against mating sections before shipment.

The Result

Every section was dry-fit against its mating part in the shop and dropped onto the in-plant flanges on the first attempt, with no forced alignment and no field rework.

Client Requirements

A regional power generation facility needed replacement exhaust ductwork with large-diameter sections that had to mate perfectly to existing in-plant flanges during a scheduled outage. Field alignment was the expensive risk: large-diameter sections had to mate to fixed existing flanges within a fixed outage window, so every section had to fit on the first attempt.

Northern’s Approach

Sheet stock was CNC laser cut to programmed flat patterns, rolled to diameter on our Roundo PS 310 plate roll, then seam-welded with manual GTAW on the long longitudinal passes, tie-ins, and branch fittings, under procedures qualified to ASME BPVC Section IX. Before release, every assembly was fit up dry on the shop floor against its mating section to verify alignment to our inspection drawings. No “we’ll adjust in the field” allowances.

Outcome

Field crews installed the duct run without rework, with sections dropping into position on the first attempt. The facility’s project manager credited the factory dry-fit: every section dropped onto its mating flange without forced alignment or field rework.

Process pipe welds, full penetration on every joint

Every joint passed radiography against the piping-package acceptance criteria, with the welder and procedure stamped on each weld map.

A process-piping program needed full-penetration butt welds that would pass radiography on every joint, in a high-chromium austenitic stainless that punishes inconsistent prep. The variable that defeats full penetration on pipe is fit-up.

Fabricating the Sunset Spectacular

All 72 Ohio-built components assembled in West Hollywood with zero fit-up issues. The project won the 2021 Tekla North America BIM Award for Best Small Project and the 2017 AIA|LA Next LA Honor Award.

A 67-foot, 100-ton 304L stainless steel monocoque with 72 unique multi-ton panels, sharp corners that ruled out press brake forming, and no two faces parallel. As designed, the structure was considered unbuildable.

A 100-foot stainless trough, straight within 1/8"

Delivered straight within 1/8 inch over 100 feet, tighter than spec. Installed without field rework.

Regional wastewater authority needed a 100-foot 304L stainless trough to replace a failed unit during a planned outage. Straightness was specified within 1/8 inch over the full 100-foot length. The previous fabricator couldn't hold tolerance over the span.
